What do you guys use to make your icon files? I was using IcoFX which is a great free little tool, but it has an allergy to anything bigger than 256px, so I can't make leopard-ready icons 
Need a new one

Use the IconBuilder plugin for Photoshop from IconFactory.

You could try inkscape as a vector program or gimp which can save to windows icon both of which are free other then that i'm not sure what else there is
